    The only thing you haven't mentioned is looking at  the cable. The front 
cable clamp has a habit of slipping. If the outer  casing moves then you will 
not get enough travel. 
    The clue is you made more travel and the clutch  worked for a short time. 
Even the rear of the cable needs to be solidly mounted  so it CANNOT move. If 
any of the outer casing moves you will lose cable  travel.
    You do ave the anti vibration bracket mounted to  the body Xmember don't 
you? This has a bolt and bracket that rests within  1/8 inch of the trans 
Xmember and stops clutch chatter.
