Many thanks to the group, especially Tom and Seth.
I took .100" off the side cover and made a few adjustments with the
push-pull cables. I now get all the gears and no grinding. 
It appears the 1st-2nd fork was not going all the way into first nor all of
the way out of second.

Tom, I did not compensate for the difference in the cover. At the time that
I did the rebuild on the tranny I did not realize that there was a
difference in cases.
This sounds like a weekend job to pull the cover and will hopefully give it
a try this weekend. 
I am still not totally convinced that it is not my shift linkage though.
I did some more experimenting last night and it looks like the shifter will
leave second engaged and still gate over to third. I have done the
calibration of the Hurst shifter with the .250" pin many times but there may
be enough play in the Morse cables and hem joints to still be causing my
problem.
I will let you know what I find.

--Tim,did you compensate for the 1/8" difference between the Corvair and
big-car case??and if so,how??...take a look,put a pan under the
side-cover,and pull it off in-car SLOWLY,,,watching the shift forks..i
suspect at least one has only one end still in the synchro groove,other end
is what's jamming things up preventing the 'sliding' outer from moving
toward gear engagement...

Re: 65 Kelmark, Hurst shifter, Morse cables, big car side plate.

 

Back in April I had asked the group about some shifting problems that I was
having with a big car side plate on a corvair Saginaw. At the time some of
you suggested that I play around with the shift cables and lever lengths
before I work on the forks.  That has not solved the problem.

I had the tranny rebuilt and the side plate installed. This problem came
about fairly quickly after about 50 miles of no shift problems. 

My symptoms are a first gear rattle as if something is thrashing around and
an inability to shift from second to third most of the time. Once out of
second going back is not possible without grinding the gears.

It shifts very easily when standing still or when running on jack stands.
Reverse is not a problem.

It is almost as if the first/second fork is not in neutral so the
third/fourth fork can't move.

Does this now sound like a problem with the length of the shift forks or do
I still have shifter problems?

are on the ground or not.
